Hello everyone, I have got this working properly again.
I have reverted back to my original setting of "Fuel" and "ATM" as combined files. Interestingly, "Fuel" contains 30 sub categories, yet I can download without a problem.
"Accommodation" contains 56 sub categories, which as Richard pointed out, causes it to fall over. I used the POI Edit method to combine all 56 sub categories. Does anyone know if there is a short cut to select multiple categories, but not all at once? I'll be wearing my mouse out next!

You could try downloading as CSV and then using POIEdit, (or MakeOV2), to convert to OV2 format. You should be able to get all 56 in one bite then. _________________ Richard

I wasn't aware that that trick worked
All this time I have been downloading groups of 20 and then combining those groups (after extracting a few I want in seperate files) using Tyre
This could save me a few steps in the download and preperation of my POI files but I have tried using PoiEdit to convert the csv to ov2 but none of the import file types (garmin, destinator, navman etc) appears to create the ov2 file with the phone number in the correct location, it gets appended to the POI's title
Which is the correct CSV file type I should be using?
As it happens when I create my own POIs for my own use I enter all info (name, address, phone number, notes) as the POI title so I can see it all when going through the list as TT does not display comments so having the phone number appended as above is not a major issue.
Edit: sorry I should have said I was trying to use the batch convert facility of POI Edit
